I have an 04 Explorer XLT.. when I turn the temperature to warm/hot
clicking/banging in the dashboard.  If it's on cold, it doesn't happen.  Doesn't
matter if the fan is on or not, as soon as I move the temp from cold to hot it
starts clicking/knocking

Common problem with Explorers of that vintage. Most probably a broken sprocket on the actuator. The net has tons of videos on the problem.
